As I was the OP of this thread 12 months ago, I thought I would fill in a few details. The reason I was having problems loading the PGPSW database was nothing to do with the card itself. I was using an old card reader which I had owned for a few years, and it was rather unreliable with a 2GB card. When I bought an i-rocks IR-5200 reader from Maplins my problems disappeared - I was able to load the full database each month without the error messages.
However, the cheap 133x SD card was not a good buy. From time to time TomTom would freeze and a reset wouldn't fix it. Formatting the card and copying my backup worked for a while, then it would freeze again. Eventually, about 9 months ago, I gave up and bought a Sandisk Extreme III and it has not let me down since.
